Rob, As far as I know, endcaps come in only two common shapes; 2:1 elliptic, and hemispherical. It's tempting to design to a custom shape, especially using CAD, but if you can limit yourself to one of those two, you'll find huge savings when sourcing the parts. Even then, elliptical and hemispherical in my limited experience weren't equals either. I wanted hemispherical initially, but was told there was a "retooling cost" of about $4,000. Once the machinery was set up, the cost for elliptical or hemispherical was the same, a couple of hundred bucks. I presume there are hemispherical endcaps that are common, just not my particular combination of material, thickness, and diameter. The lesson learned is to call a supplier and see what standard shapes are available closest to what you need, then design to one of them. If you want a non standard shape on the outside, Gary Boucher used an ingenious approach.
